LUK 619 3122 00 and LFW138: A Quality Inspector's Clutch Kit Checklist for Peugeot 107 SensoDrive

When to Use This Checklist

This checklist is for the Peugeot 107, Citroën C1 and Toyota Aygo built with SensoDrive — the automated manual gearbox, not the regular stick shift. If your job number starts with a LUK 619 3122 00 clutch kit, or asks you to decide whether the LUK LFW138 flywheel needs replacing, read on. If you are doing a standard manual clutch, the release bearing design is different, so a couple of steps don't apply.

I work in quality at an automotive driveline supplier. Over the past four years I have reviewed roughly 1,800 inbound part lines per year, mostly clutch kits and flywheels. My role is to catch what the paper spec doesn't mention. This checklist is the practical version of the inspection I would run before those parts go onto a car.

The Seven-Point Checklist

1. Verify the kit contents before you trust the label

A full clutch kit should contain a disc, a pressure plate, a release bearing and, in most LUK kits, a plastic alignment tool. The 619 3122 00 is no exception. But not every package that leaves a warehouse contains all of them. In Q1 2024 we received a delivery where the label said full kit and the box contained only the disc and cover. The release bearing was sitting on a different pallet because a picker had split the order. That cost us a $9,000 redo and a very annoyed technical manager.

Check the kit's packing list against the contents before you schedule the car. It takes two minutes and prevents the kind of surprise that happens when the gearbox is already out.

2. Count the splines and check the disc hub

People assume the disc in a matched kit is correct. From the outside it looks right; the reality is that the same gearbox family was used across several engines and model years. Before slapping grease on anything, count the splines on the input shaft and compare them to the disc hub. Then look at the torsion damper springs for loose rivets or a rocking hub. When I compared two supposedly identical kits side by side last autumn, one hub had a hairline crack in the spline broaching. It would have passed a visual inspection if I had not rotated the hub under pressure.

3. Rotate the release bearing and feel the grease

A new bearing should rotate smoothly with a slight drag. If it feels dry or clicks, reject it before installation. This sounds basic, but I've seen workshops fit a bearing that had sat on a shelf for five years and then call us because the car was noisy. The grease doesn't last forever in storage, especially if the packaging seal is broken.

4. Measure the LFW138 flywheel, then decide

The LUK clutch flywheel LFW138 is the part that carries the clutch friction surface. Whether you are installing a new LFW138 or reusing the old flywheel, measure the lateral runout with a dial gauge on the friction face. The number I remember from LUK's service documentation is no more than 0.05 mm. People assume a flywheel with no visible scoring is fine. What they don't see is that a modern compact flywheel can have an internal damper that fails while the friction face still looks perfect.

If the flywheel has blue heat marks, a deep wear ridge, or any obvious loss in bolt torque when you put the gauge on it, replace it. Do not machine it. The LFW138 is engineered as a replaceable component, not a resurfacing candidate.

5. Check the diaphragm spring fingers on the pressure plate

A new pressure plate should have a level set of diaphragm fingers. Put a straightedge across them. Any finger that sits proud or sunken means the cover was damaged in transit or manufacturing. The first time I flagged a bent diaphragm finger, I got pushback from the supplier. Then we measured a 0.3 mm offset. On a clutch, 0.3 mm at the finger becomes noticeable shudder at engagement. Reject it.

6. Relearn the SensoDrive clutch actuator — the step almost everyone skips

This is the one that causes the most noisy clutch comebacks. After a clutch replacement on a SensoDrive car, the actuator needs to relearn the clutch engagement point. If you skip the diagnostic reset, the car may shudder or creep strangely, and the fresh LUK kit gets blamed. It's not a mechanical defect. It's a missing calibration step. Use the same diagnostic tool that you'd use to read gearbox fault codes, go into clutch adaptation, and let it cycle.

I ran a blind test with two identical SensoDrive cars: same LUK 619 3122 00 kit, same technician. One car got the reset, the other didn't. Three out of four drivers said the reset car felt more normal. The reset takes less time than finding a 10mm socket — on most tooling, under fifteen minutes.

7. While the airbox is off: throttle body cleaning, the belt, and brackets

The clutch job forces you to remove the airbox and battery tray on this platform. That gives you access to two small jobs that your customer will appreciate: throttle body cleaning and a quick check of the serpentine belt.

One common question is how long does it take to change a serpentine belt. On the 1.0L petrol, if the tensioner pivots freely and the belt route is standard, allow 30 to 45 minutes. Put another way: it's one of the easier jobs on this car, but if the crankshaft bolt is difficult to access because of an added accessory, add 20 minutes. I should add that if the serpentine belt already has cracks near the ribs, replace it while the car is apart. Belt time is not the real issue; the issue is needing the car back on the lift.

Throttle body cleaning is related because a dirty throttle body can make the SensoDrive's idle control hunt. With the airbox removed, you can see the carbon ring around the throttle plate. Clean it with a lint-free cloth and a throttle-body cleaner — not brake cleaner and not a wire brush. Oh, and don't force the throttle plate open with your finger; on drive-by-wire cars, that can cause a fault code that needs clearing afterwards. It's ten minutes of prevention.

One more thing, because I'd rather be direct about it: BlueGhost alternator brackets are not part of the LUK driveline product line. We don't make them and I won't pretend to validate their fitment. But if a car comes in with a BlueGhost bracket and the customer asks for a belt change, check the pulley alignment with a straightedge. A mismatched accessory belt path can ruin a new clutch installation, and it has nothing to do with the clutch parts themselves.

Common Mistakes and Afterthoughts

Do not reuse the pressure plate bolts. On this engine they are torque-to-yield bolts, and a used one can fail at a lower load — something you cannot see from the outside. (Should mention: the flywheel bolts are usually one-time use too.) If you didn't order new bolts with the LUK kit, check the torque spec and use fresh hardware.

If the gearbox mount was dropped or lowered, inspect the rubber mounts. A sagging engine mount changes the driveline angle and can make a brand-new clutch feel like it has a vibration.

Keep the mating faces clean. A single grain of old gasket material between the flywheel and the crankshaft flange will show up as excess runout, even though neither part is bad.

Finally, be honest about what you are inspecting. A clutch kit can pass every bench check and still fail if engine oil from a leaking crankshaft seal gets onto the friction face. That's not a part defect; that's a leak that should have been fixed before the clutch went in. A supplier who tells you that you need the seal too is giving you the full picture, not upselling you.
